After implementing a sustained water conservation program, the company now uses 64.6 litres of water per kilogram of dyed product for a total of 241,000 cubic metres per year, which represents an annual savings of 140,000 cubic metres compared to the industry average, a difference of 37%. Fashioning a New Way to Reduce Energy Consumption

Manoir Inc., one of Canada's largest producers of knitted textiles, has made significant investments in energy-saving technologies that not only contribute directly to the company's bottom line but also help improve the environment.

Manoir Inc. sells millions of metres of fabric to apparel manufacturers across North America each year. Competition in the textile industry is fierce - a difference of a few cents per metre of cloth is often enough to make or break a deal. Controlling the cost of production is paramount.

Dyeing and finishing textiles requires a substantial amount of heat. In fact, each batch of fabric must be systematically immersed in up to 14 different baths heated to temperatures above 50°C. The fabrics are then dried and often thermo-fixated in huge gas-fired heating chambers.

"Energy - especially natural gas - is one of our largest manufacturing costs," says Ian Perowne, Manoir Inc.'s Vice-President of Operations. "We continually search for ways to reduce energy consumption and cut costs."

In 1994, Manoir Inc. installed a relatively new energy-saving technology: a direct-contact economizer, which was further upgraded and expanded in 1999. Perowne describes it as a sophisticated machine that accomplishes a simple task.

"The economizer enables us to heat a tremendous volume of water," Perowne explains, "and do it as inexpensively as possible."

The direct-heat economizer heats cold water entering the plant with hot wastewater leaving the plant. By preheating this fresh water, less energy is consumed in the manufacturing process. The economizer also has a filtering system that helps clean the plant's effluent.

The device performed so well that the company opted to install a second preheating technology: a boiler-stack heat recovery unit. The unit recovers heat that would otherwise escape through the boiler chimney.

At Manoir Inc., the two systems are integrated. The direct-contact economizer preheats fresh water to approximately 40°C. This water then flows into the boiler-stack unit where it is further warmed to 51°C. Only then is the water heated - using steam generated from natural gas - to the temperature needed for dyeing and finishing.

The two installations have resulted in a significant decline in the company's natural gas consumption, reducing both energy costs and greenhouse gas emissions. The company's carbon dioxide emissions have been reduced by 1500 tonnes per year, while the boiler-stack unit alone has reduced its annual gas bill by more than $50,000.

Manoir Inc.'s investments will pay for themselves within a few years - the precise payback period is impossible to calculate, given fluctuations in the prices of natural gas and electricity. According to Perowne, these price fluctuations make the technologies an even sweeter - and more astute - investment.

"The cost controls realized with these heat recovery systems protect us from the vagaries of the market," Perowne says. "We'll reap the benefits for years to come, regardless of how high energy prices rise."

The environment will also benefit - from reduced greenhouse gas emissions. Manoir Inc. has established a new standard for energy efficiency that many of Canada's 130 dye houses can emulate.
